How to Choose the Right Patch Size

The right patch size depends on where it will be worn and how much detail your design has. Use these guidelines to get it right the first time.

Choosing the right size is one of the most important decisions when ordering custom patches. Too small and the details disappear; too large and the patch overwhelms the garment. Here's how to choose with confidence.

How patch size is measured

Patch size is usually described by width and height in inches. For pricing, many manufacturers use the average of width and height. For example, a patch that is 3 inches wide and 2 inches tall is a 2.5-inch patch.

Custom shapes are measured by the smallest rectangle that fits around the design.

Common sizes by placement

Uniform sleeve / shoulder 3.5–4.5" tall

Check your smallest details

The smallest text and thinnest lines in your design should guide your size choice:

  • Embroidered patches: letters should be at least about 1/4 inch tall.
  • Woven patches: letters can be as small as roughly 1/8 inch.
  • PVC patches: raised details should be at least about 1 mm wide.

If your design has a long organization name, a motto or a date, you may need to go larger or choose woven to keep everything legible.

Measure what you already have

The easiest way to choose a size is to measure an existing patch you like, or measure the space on the garment where the patch will go. Lay a ruler on the sleeve, chest or hat and imagine the patch there. For tactical gear, measure the loop panel so the patch fits without overhanging.

Think about viewing distance

A patch on a uniform shoulder is seen from a few feet away; a back patch on a motorcycle vest is seen from across a parking lot. Bigger viewing distances need bolder designs and larger sizes.

Size and price

Larger patches use more material and production time, so they cost more per patch. But a slightly larger patch can sometimes allow a simpler, cheaper construction (such as lower embroidery coverage) while keeping text legible.
